When I load my geocache file onto my Magellan 500, I get the following error: " Some Geocache data can't be read due to size limitation". Some but not all of my data gets loaded. Does anyone have a solution to this problem short of going Garmin?

Just guessing randomly, but how may geocaches are you placing in a single file? My magellan 210 has a limitation of 200 geocaches per file.

 

If that is the case, make multiple files (break down by region perhaps?)

I also recently notice that message on my 500 , I guess I will have to check manual and try 200 or so maximum like suggested

Explorist 500? That's what I have. I think the limit is 200. I usually size my PQs at 199.

If you use GSAK, they have a Macro that will split your caches up into groups of 200 before uploading to your Magellan 500. Always worked for me.
